03 F150 4wd

My 4wd was not working so I took the front diff apart finding a broken shift fork that I replaced. The vacuum actuator would not move in or out so I replaced it. After putting everything back together, everything was working but after it rained, I started having an issue when in 2wd hearing a noise that sounded like like ice in a blender that made a clunking noise when I stopped. Suspecting a solenoid problem, I replaced both solenoids located on the fire wall. Now I hear a noise when the truck in 2wd that goes away when I put the truck in 4hi or low. The 4wd is working great in both 4hi and low but the noise in 2wd sounds like it may be coming from the transfer case but I can't be for sure. Another thing I noticed is that it feels like the transfer case is still partially locked in but the 4x4 light on the dash is off and the shifter is in 2wd. I didn't have any noise in 2wd and the 4wd was working correctly until it rained. Replacing the solenoids corrected one problem but created another so now I'm very confused. I suspect that I still have a vacuum problem but it may be in the transfer case. Any help would be greatly appreciated.

I am a little puzzled , maybe you can help me.
Are you sure there was a shift fork in the front differential or did you mean the transfer case?
If the fork was in the transfer case and was installed backwards it could be part of the problem.
