I assume from the way you are asking this you are seeing the spark arching from the boot to the header. Have you inspected the ceramic sparkplug for a crack (I have seen them on new plugs out of the box) and insure the gap isnt closed? is it possible the arch is jumping from the medal portion of the plug at the base of the boot?

Is the connector inside the boot securely attaching to the top of the plug. (I have seen a few times where a lesser quality wire was to far up the boot to properly connect to the plug) that would cause the problem your having…

An onsite test you can perform would be to… for example, switch the number 6 wire with the number 5, be sure to make the switch at the coil pack as well. If this has the same result (arch at #6) then it is an issue I have never heard of.

There could be a few reasons for this to happen, but for it to happen with all the boots would cause me to question the spark plug gap. if the gap is too large and there is a resistor in the plug the combined resistance is too large for the spark to jump and at times will take the path of least resistance which is through the boot to complete the circuit.
An excessive voltage condition caused by the voltage regulation system might be worth checking. Is the charging system working properly?

The gap should be .042" to .046", but it's not that critical. Are you really, really sure you didn't tear a plug boot? It's really easy to do. Take it from someone that's done it a million times.
